Barcode gaps and blurry printing: how to improve label clarity for scanners

Labeling products with custom labels is an essential process in retail that ensures accurate quantity tracking, quick identification of product items at the checkout, and inventory counts. This mode is required for products that arrive without factory barcodes or for labeling prepacked weighted and size-based goods. Why does the scanner easily read factory barcodes but fail to recognize labels printed on your own printer? How can white vertical gaps on a printed barcode be eliminated? What label size should be chosen so that information does not overlap and remains easy to read? Why does printing on small labels become too dark and blurred? How should printer components be cleaned of adhesive residue, and will this accelerate equipment wear?

Basic Concepts and Current State of the Issue

To understand the causes of unclear printing, it is necessary to define the key elements of the labeling process:

  • Printer thermal head — the main heating element of the device, which forms an image on thermal paper or through a ribbon by means of point heating.

  • Thermal labels (ECO and TOP) — printing consumables. TOP-class labels have an additional protective layer that prevents rapid fading and damage, while ECO labels are suitable for products with a short shelf life.

  • Label template — a layout configured in the inventory management software (for example, through the FastReport editor) that determines the placement of the barcode, product name, price, and other details on a specified paper size.

  • Printer calibration — the process of configuring the printer’s internal sensors to correctly detect the beginning and end of each individual label.

Gaps, blurring, or print shifting prevent the scanner from reading the barcode, which interrupts the cashier’s work and creates queues. Solving these issues requires proper software configuration and regular hardware maintenance.

Main Causes of Unclear Printing and Step-by-Step Solutions

1. Thermal Head Contamination with Adhesive Residue and Dust

During regular operation, paper dust and adhesive residue from labels inevitably accumulate on the printer’s thermal head. This creates a physical barrier between the heating element and the paper, causing the printer to print the barcode only partially, produce white vertical lines, or print only half of the label.

Solution: regularly clean the printer’s thermal head using a special alcohol cleaning pen or a lint-free cloth moistened with alcohol. When entrepreneurs ask whether this procedure is safe, specialists emphasize that proper thermal head cleaning is a mandatory maintenance procedure and does not accelerate wear or reduce its service life.

2. Incorrect Barcode Placement in the Print Template

Entrepreneurs often encounter a situation where factory labels are scanned instantly, while barcodes printed in-house are ignored by the scanner. The most common reason is that the barcode is positioned too close to the right or left edge in the software template. During printing, the outer barcode lines are cut off, and the scanner physically cannot detect the last two bars, making it impossible to decode the barcode.

Solution: open the tag printing settings in the inventory management software, launch the template editor, and edit the layout. The barcode should be centered and have sufficient margins from the label edges to ensure correct printing of the first and last lines. To improve scanning, it is also advisable to increase the barcode width and height within the available space in the layout.

3. Incorrect Label Size for the Required Amount of Information

Trying to place a large amount of text (name, price, SKU) together with a barcode on small labels causes the information to overlap and reduces the barcode itself to an unreadable size.

Solution: the label size should be selected based on the amount of information required. If a small 30x20 mm label is used, specialists recommend placing only the barcode on it to ensure reliable scanning. If the product name and price also need to be printed, larger labels should be used, for example, 40x25 mm or 58x40 mm.

4. Incorrectly Configured Print Temperature (Density)

The thermal head temperature directly affects the thickness of the printed lines. If entrepreneurs use specific consumables, such as thin «butterfly» labels (often used for jewelry or glasses), the standard temperature may be too high. This causes the print to become too dark and blurred, the barcode lines merge together, and the scanner cannot recognize them. On the other hand, if the printer fails to print some bars or leaves gaps on standard labels, this may indicate that the temperature is too low.

Solution: change the temperature (Density/Darkness) in the printer driver settings in the operating system. To eliminate blurring on thin labels, reduce the temperature. To increase the intensity of pale printing, raise the temperature.

5. Natural Physical Wear of the Thermal Head (Dead Pixels)

If, after thorough cleaning, a clear white line consistently appears on all printed labels along the entire printing direction, this indicates that individual thermal head pixels have burned out. Dead pixels create a gap in the barcode, breaking the horizontal continuity of the lines and making the barcode unreadable. This is natural wear of the component and is not covered by warranty repair.

Solution: the most reliable option is to replace the thermal head or the printer. However, there is also an effective software solution: in the label template editor, rotate the barcode object by 90 or 180 degrees. This allows the barcode to be moved away from the area affected by dead pixels, making it possible to continue using the equipment without losing functionality.

6. Printer Sensor Calibration Has Not Been Performed

Problems with printers that skip labels, print garbled characters, or shift text beyond the paper boundaries are most often related to the device becoming uncalibrated after the roll is replaced. The printer loses the ability to recognize the gaps between labels.

Solution: after each installation of a new paper roll, perform the printer calibration procedure. Most models are calibrated using the hardware controls (by holding the Feed/Pause button on the printer body during startup), while others use specialized utilities provided by the manufacturer. It is also important to make sure that the exact dimensions of the label being used are specified in the printer driver.
